Heathrow Airport: Car Park Structural Life Extension

Concrete Rehabilitation | Concrete Remediation | Featured Structural Engineering Projects

Introduction & Overview

Heathrow Airport’s British Airways West Car Park on Northwood Road is a high-capacity, multi-storey parking asset subjected to round-the-clock operational vehicle movements. With future redevelopment planned for the facility, asset managers required an urgent structural intervention to arrest ongoing deck deterioration, safeguard active parking bays, and extend the safe working life of the post-tensioned suspended slabs during the interim service period.

Working under principal contractor M Group Ltd, Structural Repairs delivered an engineered remedial package encompassing non-destructive delamination surveys, concrete breakout, structural reinstatement, deck waterproofing patch repairs, and drainage joint refurbishment.

The Operational & Engineering Challenge

On this post-tensioned structure, deterioration was concentrated across several critical areas:

The Technical Intervention

All works adhered strictly to BS EN 1504 concrete repair standards using factory-blended structural systems.

Diagnostic Acoustic Soffit Survey

Prior to invasive mechanical breaking, technicians conducted a systematic acoustic hammer-tap survey across 27 designated soffit zones from mobile aluminium scaffold towers. By mapping the hollow, low-frequency reverberations of subterranean delamination against clear acoustic ringing from sound concrete, technicians precisely demarcated defective boundaries while avoiding unnecessary breakout around sensitive post-tensioned tendons.

Controlled Breakout & Rebar Passivation

  • Defective concrete across 20 distinct locations (totalling 53m2) was mechanically broken out using medium-weight 110V breakers with integrated dust suppression, working back to sound substrate.
  • Corroded rebar was mechanically cleaned to bright steel to eliminate oxidation and scale.
  • Exposed reinforcement was immediately primed a polymer-modified slurry that reinstates the alkaline passivating layer and halts active electrochemical corrosion.

Structural Mortar Reinstatement

  • Defects were built back flush with surrounding slab profiles using high-performance structural repair mortars.
  • These mortar systems were selected for their low shrinkage, high bond strength and low permeability, creating an impermeable barrier against future chloride and moisture penetration.

Liquid Waterproofing Protection

To shield high-wear zones against rainwater and de-icing chemicals, 110m2 of prepared deck surface was coated with a two-component polymer-modified treatment. This membrane forms a seamless, crack-bridging, fully bonded waterproof layer capable of resisting extreme freeze-thaw cycles and chemical exposure.

Stop Ends, Expansion Joints & Demarcation

  • Reverse Stop Ends: 126 detached or leaking reverse stop ends were cleaned, prepared, and rebonded using high-modulus structural polyurethane adhesive, restoring clean drainage channels.
  • Joint Hardware Refixing: Loose steel expansion joint cover plates, gully grates, and roof-level soffit trunking were realigned and mechanically re-anchored using chemical injection resin and expansion anchors.
  • Surface Preparation: Ground-level deck bays were high-pressure jet washed to remove oil and tyre-rubber residues, leaving a clean, sound substrate for commercial line marking
